Warehouse size is only a starting point. The more useful question is what movements must happen at the same time inside that space. Two warehouses with the same floor area can need completely different equipment because their loads, rack heights, aisles, travel distances, and peak workflows are different.

List every regular pallet movement from arrival to dispatch:

  • Vehicle unloading and goods receipt
  • Inspection and staging
  • Put-away into storage
  • Replenishment of picking locations
  • Order consolidation
  • Outbound staging and loading

For each movement, record the source, destination, load, travel distance, lift height, frequency, and busiest-hour demand. Then mark which tasks occur concurrently.
This prevents a common mistake: selecting a machine that can perform every task individually but cannot keep the operation moving when two tasks need it at once. 

 

How should the load be defined?

Do not specify the truck from an average pallet alone. Record:

  • Maximum and typical load weight
  • Pallet or load dimensions
  • Load center
  • Overhang and unusual shapes
  • Stability concerns
  • Attachments and their effect on the load position

Use the most demanding regular load that the machine is expected to handle. If an occasional exceptional load requires a different solution, identify it rather than oversizing the whole fleet without analysis.

 

What is the difference between rated and residual capacity?

Rated capacity is defined for a specified load center and machine configuration. Residual capacity is the capacity that remains under the actual combination of lift height, load center, mast, attachment, and configuration.

As height or load center increases, available capacity may reduce. An attachment can also move the load forward and use part of the truck’s capacity.

For a Bobcat 9-Series reach truck or any other lifting machine, use the capacity information for the exact mast and configuration at the required working position.

The truck width is only one part of the calculation. The real working aisle must account for:

  • The specific truck’s turning geometry
  • The actual pallet and load dimensions
  • Load overhang
  • Rack or pallet projection into the aisle
  • Side clearances
  • Operator positioning tolerance
  • Guards, columns, or other fixed obstructions

Use the manufacturer’s working-aisle data for the specific configuration and verify it in the real layout. A theoretical minimum may allow the maneuver but still reduce productivity if every placement requires perfect positioning.
 

How do storage density and throughput affect each other?

Narrower aisles and higher racking can increase pallet positions, but they may require more specialized equipment, stricter floor tolerances, additional guidance systems, and more precise operation.

Ask what the business is trying to optimize:

  • Maximum storage capacity
  • Fast pallet flow
  • Flexibility for different load sizes
  • Lower equipment complexity
  • Easier operator training
  • Future changes to the layout

The densest layout is not automatically the most productive. A slightly wider aisle may create faster cycles and more flexibility, while a very narrow aisle may be justified where floor space is the dominant cost.

 

Can one truck cover dock and racking work?

One versatile truck may work when:

  • Dock and racking tasks occur at different times
  • A single model meets all capacity, height, surface, and clearance requirements
  • Routes are short
  • Peak throughput is moderate
  • A temporary interruption would not stop the operation

A mixed fleet is usually stronger when:

  • Dock unloading and put-away happen simultaneously
  • High racking favors a reach truck
  • Long horizontal routes favor a pallet truck
  • Different floor conditions require different machines
  • A critical process needs backup capacity

How many trucks does the warehouse need?

Base the quantity on the busiest operating period, not an annual average.

Use this sequence:

  1. Count the movements required in each zone during the peak period.
  2. Measure the complete cycle, including loaded travel, empty return, positioning, and queue time.
  3. Identify which tasks can share a truck without delaying each other.
  4. Allow for charging, inspection, planned service, and operator handover.
  5. Decide what happens when a critical truck is unavailable.

A dedicated backup is not always necessary. Rental contingency, dealer support, or task reassignment may be enough for a small operation. Where one unavailable truck would stop production or dispatch, resilience should be part of the specification.

 

What building constraints must be confirmed?

Before ordering equipment, verify:

  • Floor loading and floor condition
  • Door, gate, and fire-door clearances
  • Columns and rack protection
  • Overhead sprinklers, heating, or structural obstructions
  • Dock dimensions, gradients, and dockboard capacity
  • Fire-route and pedestrian-route requirements
  • Charger locations and electrical capacity
  • Outdoor transitions and the tires required for them

A site survey should identify these constraints before the quotation is finalized.
